I have no information on how cars will be wired for 42 volts, but I see no reason why the frame can't be used for the return ground. The starter/alternator and other high current devices will probably have a direct connection, maybe with no ground fault needed. The lighting system will probably have it's own ground fault device to protect people who are changing bulbs, etc.

There would be no danger from touching your car while standing in a puddle because your car's system is isolated from the earth ground. What you won't want to do is touch the positive connection and the frame at the same time, assuming a negative chassis ground.

Fred, am I right? You're always tinkering with these voltages. What voltage do you run?
