I'd suggest a new hard drive. There are lots of good ones out there for not that much money. You might want to look into one of the drive imaging systems that have been discussed recently on this thread (scroll down a bit). Back up the whole drive, then switch drives.

Any chance you can get some warranty help from the box maker?
